Summary

Software approval for motor vehicles today undergoes extensive testing processes to ensure that it functions correctly before a software update is rolled out to a vehicle model. The usual testing procedures are strongly based on methods that have been established for combustion engine vehicles for many years. At the same time, it is striking that new vehicle models have noticeable quality issues with their software, which repeatedly lead to considerable start-up delays. This is due, on the one hand, to new technical challenges (e.g. electric power trains) and, on the other hand, to the increasingly extensive volume of software combined with market pressure to implement software updates more quickly.

The paper will introduce a new AVL test methodology called ‘Copper Car,’ which enables a greatly accelerated validation methodology for software for high-voltage electric drive systems while significantly increasing the depth of testing. Essential to this new approach is the precise mapping of the electrical properties of a (high-voltage) drive and charging system, taking into account the actual cable harnesses, vehicle chassis and associated parasitic electrical properties in order to make software tests as realistic as possible. In this approach, real electric motors or batteries are replaced by high-precision ‘emulators’, which not only allows for flexibility, but also significantly increases the speed of testing.
