Summary

The electrification and hybridization of the powertrain—driven by long‑range PHEVs and, in particular, range‑extended electric vehicles (REEVs)—are fundamentally transforming the equirements for automotive fuel systems. As propulsion shifts increasingly toward electric drive, overall vehicle noise levels decrease, significantly reducing the masking effect previously provided by the combustion engine. As a result, combustion‑engine‑related components, including the fuel system, become far more acoustically perceptible. In REEV applications, this shift introduces new challenges in terms of acoustic behavior and system integration of the still‑essential fuel system. This contribution addresses key technical and end‑customer‑relevant features, with a particular focus on slosh noise optimization. It provides novel insights into how fuel system acoustics can be properly measured, simulated, and assessed, enabling robust and customer‑relevant design decisions.
Building on the successful completion of a 100,000‑mile durability run with a pentatonic composite battery enclosure, Kautex positions itself as a system partner for REEV applications by combining proven fuel system expertise with innovative battery solutions. As comprehensive REEV system integration must extend beyond the fuel tank to include the battery and underbody protection systems, cross‑domain technical and development expertise becomes indispensable. At the same time, the competitive landscape is evolving rapidly, with new players challenging legacy OEMs. In the post‑Covid era, fast iteration cycles, shortened development timelines, and flawless project execution at maximum cost efficiency have become even more critical. Consequently, strong emphasis is placed on development methodology and data science. A smart combination of physical testing, simulation, and AI‑supported data analysis enables accelerated development cycles, rapid iteration, and robust system validation.
